Custom Structural Packaging Design

Our structural design service covers the complete development of bespoke packaging forms—from initial brief and concept sketching through CAD modelling, physical prototyping, and validated production files. We design corrugated cases, folding cartons, rigid boxes, blister packs, clamshells, moulded pulp trays, and thermoformed inserts. Each design is optimised for material efficiency, packing density, automated filling compatibility, and retailer shelf requirements. Clients receive a complete design dossier including 2D dielines, 3D renders, structural specifications, and recommended printing parameters. Our team also handles design revisions, range extensions, and seasonal packaging updates for established clients.

Industrial & Transit Packaging

Heavy-duty transit packaging is a specialised discipline requiring deep knowledge of vibration, compression, impact, and climate stressors. We engineer palletised shipper systems, wooden crating, foam suspension packaging, and corrugated double-wall systems for machinery, electronics, automotive components, and export cargo. All transit solutions are validated against ISTA 2A, 3A, and ASTM D4169 standards where required. We also design custom pallet patterns, stretch-wrap specifications, and edge protection systems that reduce damage rates during road, rail, and sea freight. Our team can conduct site audits of client warehouses and dispatch facilities to identify packing inefficiencies and implement improvement programs.

Retail & E-Commerce Packaging

Retail packaging must do two jobs simultaneously: protect the product and sell it on shelf. Our retail packaging team combines structural engineering with consumer psychology and retail compliance knowledge to create cartons, sleeves, trays, and hang-sell units that maximise shelf impact. For e-commerce clients, we design compact mailers and void-fill strategies that reduce dimensional weight charges, minimise returns from damage, and deliver a premium unboxing experience. We produce printed packaging in runs from 1,000 units upward, with digital printing available for short runs and high-mix SKU portfolios. Sustainable alternatives including kraft mailers, compostable poly bags, and recycled tissue wraps are available as standard options.

Packaging Material Sourcing & Procurement

Through established relationships with certified material suppliers across Australia, Asia, and Europe, we source and procure a comprehensive range of substrates including corrugated flute boards, solid bleached sulphate (SBS) paperboard, PE and PET films, biodegradable bubble wrap, and specialty barrier coatings. We manage supplier qualification, incoming inspection, and material traceability to ensure every batch meets our quality and compliance standards. For clients with existing packaging, we conduct material audits to identify cost reduction or sustainability improvement opportunities without compromising performance. Volume purchasing agreements and consignment stock programmes are available to help businesses manage cash flow and reduce procurement overhead.

Packaging Testing & Quality Assurance

Our testing laboratory is equipped to perform a full suite of packaging performance evaluations including burst strength (Mullen test), edge crush test (ECT), drop testing, compression and stacking tests, seal strength testing for pouches and bags, and accelerated climate conditioning. All tests are conducted by trained technicians using calibrated equipment traceable to NATA standards. Test reports are formally documented and can be submitted to retailers, export authorities, or certification bodies as required. We also offer third-party packaging audits where we independently assess existing packaging systems for structural integrity, compliance gaps, and cost optimisation potential. Our QA program covers incoming materials, in-process inspections, and final batch release checks.
